Generator & Transformer Relocation

Move a generator or a transformer and you are dealing with stored energy, insulating oil and a re-energising approval long before you are dealing with weight. A 1,010 kVA diesel set on its base frame, an oil-filled power transformer holding a few thousand litres of mineral oil that has to come out before it travels, a line of LV and MV switchgear, a captive-power skid feeding a continuous process — each is heavy, but the mass is the routine part. What marks the work out is that the asset sits on a live electrical system, the oil has to be drained, tested and put back to a breakdown-voltage figure, and the unit cannot legally be brought back onto load until the state Electrical Inspectorate is satisfied. Across 1,213 recorded moves and a 4.8/5 rating from a 200-response internal survey, the electrical work is planned at survey and the re-energising sequence signed off before a spanner is lifted.

India adds its own layer. A large power transformer rarely fits a normal trailer envelope, so it travels as an over-dimensional consignment (ODC) on a hydraulic multi-axle, against a route survey and state RTO permits, often with a police escort on the trunk roads. Diesel-genset relocations carry pollution-board considerations under the CPCB and the relevant State Pollution Control Board, and an inter-state move needs a GST e-way bill in the cab. Re-energising any of it is gated by the Central Electricity Authority (CEA) safety rules and the state Electrical Inspector's approval. We plan around those constraints rather than chasing them afterwards, because a transformer that lands on its plinth but cannot be energised is not a finished job.

DG sets and gas gensets

Standby and prime-power diesel sets from 62.5 kVA cabinet units up to multi-MW open sets, and gas gensets on captive duty. Fuel, coolant and lube drained, exhaust run and anti-vibration mounts logged, and the AMF/ATS interface recorded before disconnection.

Oil-filled transformers

Distribution and power transformers from a few hundred kVA to several MVA. Oil drained to a sealed tanker, BDV sample drawn, Buchholz relay, bushings, conservator and radiators protected, and the tank moved sealed or under nitrogen where the design calls for it.

Substation and switchgear

HT and LT panels, VCB and SF6 switchgear, ring-main units, bus ducts and capacitor banks. Busbar links marked, panels moved upright, breakers racked out and crated separately, and earthing and interlocks photographed before the kit comes apart.

Captive-power packages

Skid-mounted gensets, HFO and gas-engine packages, and the radiators, day tanks and control cabins that make up a captive plant. The skid moves as a unit where it can, the interconnections mapped so the package re-builds to its commissioned layout. Dry-type transformers and UPS banks are handled to the same discipline.

Why a generator or transformer move is different

Relocate a lathe and the job ends when it is levelled and the operator switches it on. Electrical plant is not finished until it is earthed, tested and brought back onto load with the Electrical Inspector's approval — and several things have to go right first. Stored energy is the first: a capacitor bank, a UPS battery string or a transformer only recently de-energised still holds a charge that can injure long after the breaker is open, so the work opens with a proven isolation — lock off, prove dead, apply earths, discharge — and nothing is touched until that sequence is signed.

Oil is the second difference, and it is what turns a large oil-filled transformer into a specialist job rather than a heavy one. The oil is drained to a sealed tanker before travel, a BDV (breakdown voltage) sample drawn and logged, and at destination it is filtered or reclaimed, topped up and re-tested before energising. Dry-type units skip the oil but bring their own care: cast-resin windings crack if knocked, so they are lifted to the rating-plate points and kept dry.

The third difference is weight class and the road. A medium distribution transformer sits in the three-to-eight-tonne band and jacks and skids handle it, but a power transformer of several MVA runs to tens of tonnes and becomes an ODC move. The fourth, and the one that catches people out, is re-energising — the move counts as done only once the kit is on load and the state Electrical Inspector has approved the installation.

Methodology and equipment

The work runs on the same backbone as every industrial move we handle, set out on our machinery moving methodology page, with the electrical and ODC disciplines layered on top.

Isolate and make safe. The supply is isolated, locked off and proved dead, earths applied, and stored energy in batteries and capacitors discharged. Where the asset sits on a live board that has to keep the plant running, a competent electrician works to a permit so only the relevant section is isolated while the unit comes out.

Drain, sample and protect the oil. Oil-filled transformers are drained to a sealed tanker, a BDV sample drawn and logged, the breather, bushings, radiators and conservator protected, and the tank sealed or filled with nitrogen for transport. Genset fuel, coolant and lube are drained for the road leg; switchgear and UPS modules are prepared dry, breakers racked out and battery strings broken to a safe transport voltage.

Jack, skid and lift. Toe-jacks and machine skates walk a transformer or packaged genset along the surveyed route; hydraulic jacking and skidding sets move a heavy power transformer off its plinth onto the trailer bed; cranes handle yard lifts and the set-down. The lifting plan separates the rating-plate lifting lugs from the jacking pads, because using the wrong points on a transformer tank is a quick way to distort it.

Move the ODC. Large power transformers leave on Goldhofer- or Scheuerle-type hydraulic multi-axle trailers after a route survey, with RTO and inter-state permits taken out, the GST e-way bill raised, an impact recorder fitted to the tank, and a police escort on the highway legs where the permit requires it.

Place, mount and earth. At destination the asset is jacked and skidded onto its plinth, anchored to the foundation bolts, and anti-vibration mounts set under running plant. The earthing is made and measured, transformers filtered and settled, switchgear set plumb with busbar links remade, and the UPS bank re-built to its recorded configuration.

Test and re-energise. The kit is brought back under a controlled procedure — insulation-resistance and megger checks, turns-ratio testing, oil BDV re-testing, and earth-continuity and earth-resistance measurement — with re-energisation onto load only once the Electrical Inspector has approved the installation. Where the OEM or your authorised contractor must witness commissioning, that is built into the plan and the test sheets handed over with the asset.

The site survey, in detail

Nothing is quoted firm until an engineer has walked both origin and destination, and for electrical plant the survey reads the installation as much as the asset. We confirm how the unit is fed and who can isolate it, whether the move can happen with the board live or needs a planned shutdown, and what stored energy has to be discharged first. We record the weight, the rating-plate lifting points and jacking pads, the centre of gravity from the rating plate or a weighbridge check, and the ground loading along the route. For a power transformer the survey extends to the road — headroom, bridge ratings and turning radii, and the RTO and state-permit position before a date is offered. At destination we check the foundation, the anchor-bolt pattern, the earthing, the ventilation a running genset needs, and the services that must be live before the asset lands; for oil-filled units we confirm tanker access and a route for the drained oil. The output is a written method statement carrying the isolation sequence, the oil-handling plan, the ODC and permit detail, and the inspector-approval path, and the survey is free — for a site in the main industrial belts we usually arrange it within a working day or two.

ODC power transformer

A 5 MVA power transformer from Hazira to an inland plant

A 5 MVA oil-filled power transformer moving from the Hazira belt in Gujarat to a buyer's plant several hundred kilometres inland, too large and heavy for a standard trailer. The coordinator ran it as an ODC: oil drained to a sealed tanker with a BDV sample logged, bushings, radiators and breather protected, and the tank loaded onto a multi-axle after a route survey for headroom and bridge ratings. RTO and inter-state permits were taken out, the e-way bill raised, an impact recorder fitted, and the highway legs run under police escort. At the plant the transformer was jacked and skidded onto its plinth, anchored, the oil filtered and topped up, and the unit handed to the buyer's contractor for inspector-approved energising.

Captive DG set

A 1,010 kVA DG set relocated within a Pune plant

A 1,010 kVA diesel set on captive duty being shifted from one end of a Pune manufacturing unit to a new acoustic enclosure across the site, where production could lose its standby cover for only a single planned window. The coordinator built the programme around that window: the set isolated, fuel, coolant and lube drained, the AMF panel wiring recorded, and the set lifted out and skated to the new bay. It landed on a fresh plinth with new anti-vibration mounts, the foundation bolts torqued to the OEM figure, and the earthing measured before it was run up and back onto load inside the window.

HT switchgear shifted across a Tamil Nadu industrial estate

A relocation of an HT switchgear line-up — VCB panels, a ring-main unit and a capacitor bank — from one unit to another inside a Tamil Nadu industrial estate, where the gate-pass and inter-unit movement paperwork had to be in order before the kit could move. The coordinator handled the estate documentation alongside the plan, had the breakers racked out and crated separately, busbar links marked and interlocks photographed, and the panels moved upright on skates. At the new substation room the boards were set plumb, busbar links remade and earthing measured, with the installation presented to the Electrical Inspector before re-energisation.

Frequently asked questions — generator and transformer relocation

How do you handle the transformer oil during a move?

The insulating oil is drained to a sealed tanker before the transformer travels, both to reduce weight and to stop a full tank stressing the bushings and Buchholz relay on Indian road surfaces. The silica-gel breather, conservator and radiators are protected, and the tank sealed or kept under nitrogen where the design calls for it. At destination the oil is filtered or reclaimed, topped up and settled before energising. Dry-type transformers carry no oil.

Do you test the oil and filter it, and what is BDV?

Yes. BDV is the breakdown voltage of the insulating oil — the figure that tells you whether it can still hold off the voltage the transformer runs at. We draw and log a BDV sample before draining, and at destination filter or reclaim the oil to restore its breakdown voltage and drive off moisture, then re-test before the unit goes back into service. If the figures fall short the oil is filtered again or replaced.

How is a large power transformer moved, and what about ODC permits?

A power transformer of several MVA is too large and heavy for a standard trailer, so it moves as an over-dimensional consignment on a Goldhofer- or Scheuerle-type hydraulic multi-axle. We run a physical route survey first — headroom, bridge ratings, turning radii and temporary obstructions — then take out the RTO and inter-state permits, raise the GST e-way bill, and arrange the police escort, all settled before a firm date is offered.

Who arranges the Electrical Inspector approval to re-energise?

Under the CEA safety rules an installation cannot return to supply until the state Electrical Inspectorate has approved the earthing, clearances and protection. We prepare the installation and test records so it is ready to present, and co-ordinate with your authorised electrical person or contractor who holds the relationship with the Inspectorate. Where you prefer us to manage the liaison, we can arrange that within the scope.

Does a diesel-genset relocation involve the pollution board?

It can. Diesel generators fall under the emission and siting norms of the CPCB and the relevant State Pollution Control Board, so a relocation — particularly a change of site or capacity — may need the consent position checked and updated. We flag this at survey so it is dealt with in good time.

How do you handle the foundation and anchor bolts at the new site?

At survey we record the anchor-bolt pattern the asset needs and check it against the foundation or plinth at destination. A running genset is set on anti-vibration mounts and its foundation bolts torqued to the OEM figure so it does not walk or fatigue its connections; a transformer is anchored to its plinth. Where the foundation has to be cast or modified, we confirm it is cured before the asset is scheduled to land.

Do you fit impact recorders on transformers?

Yes — on a power transformer the value and sensitivity of the unit usually warrant it. An impact recorder is fitted to the tank for the road leg so any shock or tilt event during the ODC movement is logged and reviewed on arrival, alongside the physical protection of the bushings, radiators and breather and the upright, shock-secured loading.

How quickly can you survey a generator or transformer move?

For a site in the main industrial belts — Maharashtra, Gujarat, Tamil Nadu, the NCR and the eastern power and steel corridors — usually within a working day or two of your enquiry, and often the same week for an urgent move.
